Measured Performance in Real Use

The interface between parts determines whether a cold store holds temperature at -25 °C or drifts into defrost cycles that cost thousands per week. Panels leave this line with PIR cores density-controlled to 40 ± 2 kg/m³ and mineral wool cores at 100–120 kg/m³, both faced with 0.5–0.75 mm pre-painted steel or 0.5 mm stainless where wash-down chemistry demands it.

Fire performance is not a single number. A 150 mm mineral wool panel achieves FRL 120/120/120 under AS 1530.4; the same thickness in PIR typically rates 60/60/60 unless intumescent strips are factory-fitted into the female joint. Buyers specifying insurance-driven requirements need to match core type, thickness and joint detail to the exact FRL the certifier has written into the project specification — substitution after the fact fails the CodeMark audit.

Specification rule: Panel-to-panel air leakage must not exceed 0.15 L/s·m² at 50 Pa when tested to AS 4284. Joint tape alone does not guarantee this — compression of the factory-applied butyl sealant during installation is the controlling variable. Specify installer torque on cam-lock or screw-fix systems and verify with a blower-door test on the first 20 m² of each project.

PIR Core — Typical Range

  • Thickness: 50, 75, 100, 150, 200, 250 mm
  • Declared λ: 0.022–0.024 W/m·K
  • Max span (wall, 0.5 mm steel): 4.5 m at 150 mm
  • Service temp: -40 °C to +80 °C

Mineral Wool Core — Typical Range

  • Thickness: 50, 75, 100, 150, 200, 250 mm
  • Declared λ: 0.038–0.042 W/m·K
  • Max span (wall, 0.5 mm steel): 3.8 m at 150 mm
  • Service temp: -180 °C to +250 °C

Thermal bow in long-span roof panels is the complaint that returns fastest. A 12 m PIR roof panel at 150 mm sees a 14 mm mid-span deflection between -25 °C internal and 45 °C sheet surface — enough to pop screw fixings if the purlin centres exceed design. We supply camber data per span and thickness so structural engineers can detail the correct pre-camber or stepped purlin heights.

Customisation Options and Their Limits

Consistency depends on fixing the process window before the first panel enters the press. Private-label runs lock in facing coil batch, core formulation, adhesive bead weight and cure cycle as a single recipe. Changing any variable mid-run — even a colour shift from Surfmist® to Windspray® on the same Colorbond® substrate — requires a new first-article inspection and a 48-hour hold on shipment.

Parameter Standard Range Custom Window Lead-time Impact
External facing 0.5 mm Colorbond® XRW / 0.5 mm 304 2B 0.4–0.75 mm; 316 stainless; PVC film +5–10 days for non-stock coil
Internal facing 0.5 mm Colorbond® Permagard® 0.4–0.7 mm; antimicrobial PET; FRP +3–7 days
Core adhesive Two-component polyurethane, 180 g/m² 150–220 g/m²; fire-retardant grade +2 days for adhesive changeover
Joint profile Cam-lock (PIR) / Tongue-groove (wool) Screw-fix, secret-fix, hybrid Tooling change: +10–15 days
Length 2.4–13.5 m (container-limited) Up to 16 m with splice joint Splice adds 1 day/panel

Colour matching across multiple coil batches is the most common private-label dispute. We hold a master panel for each SKU and measure ΔE*ab on a spectrophotometer (D65/10°) — acceptance is ≤ 0.8 against master. Buyers who need tighter tolerance (≤ 0.5) must nominate a single coil lot for the entire order; this adds cost but eliminates metameric shift under coolroom LED lighting.

Profile tooling for non-standard joint geometries carries a one-time charge of AUD 8,000–15,000 depending on complexity. Amortisation over 5,000 m² is typical; below that volume the per-panel cost usually exceeds the savings from a proprietary joint.

Segment-Specific Requirements

Balance and load analysis shows that a supermarket distribution centre and a pharmaceutical cold chain warehouse buy the same 150 mm PIR panel but specify it differently. The DC prioritises 12 m roof spans and forklift impact resistance — we supply 0.75 mm external / 0.6 mm internal with a high-build polyurethane topcoat (120 µm DFT) and a 3 mm polyethylene impact strip factory-bonded to the internal face at 1.2 m height.

Pharma facilities demand cleanroom-class internal faces: 0.5 mm 316 2B with electropolished finish (Ra ≤ 0.4 µm), coved floor-to-wall junctions, and panel-to-panel joints sealed with FDA-compliant silicone applied in our clean booth. These panels ship in sealed crates with desiccant and nitrogen purge — any site damage means full panel replacement, not patch repair.

Inspection Items and Test Methods

Every production shift runs a first-article panel through the full inspection sequence before the line releases to pack. The checklist below is the minimum we ship against; project-specific ITPs add hold/witness points as required.

Inspection Item Method / Standard Acceptance Criteria Frequency
Dimensional: length, width, thickness, squareness AS 4256.1 / calibrated digital tape & square L ± 3 mm, W ± 2 mm, T ± 2 mm, square ≤ 2 mm/m Every panel (inline laser)
Core density ISO 845 (PIR) / AS 4859.1 Appx B (wool) PIR 40 ± 2 kg/m³; Wool 100–120 kg/m³ 1 per 500 m² per batch
Adhesion (peel) AS 4256.2 / 180° peel at 50 mm/min ≥ 0.45 N/mm (PIR); ≥ 0.35 N/mm (wool) 1 per 1,000 m²
Thermal conductivity (λ) AS 4859.1 / guarded hot plate Within ± 5% of declared value Per core formulation lot
Fire resistance (FRL) AS 1530.4 / AS 5113 (full system) Meets nominated FRL per project spec Type test per thickness/core/joint
Air permeability AS 4284 (chamber test) ≤ 0.15 L/s·m² @ 50 Pa Per joint system per project
Colour / gloss Spectrophotometer (ΔE*ab); 60° glossmeter ΔE ≤ 0.8 vs master; gloss ± 5 GU Every coil change + first panel/shift
Facing thickness & coating DFT Micrometer / magnetic DFT gauge Steel ± 0.02 mm; DFT per paint spec Every coil receipt

Type-test fire reports are not transferable between joint systems. A cam-lock PIR panel tested at 150 mm does not cover a screw-fix mineral wool panel at the same thickness. Distributors holding stock for multiple builders must maintain separate test evidence files — we supply the full report package (test report, assessment report, CodeMark certificate) with the first delivery of each SKU.

Packing, Marking and Freight Configuration

Panels stack face-to-face with 3 mm polyethylene separator strips at 600 mm centres to prevent transit abrasion. Edge protection: 50 × 50 × 3 mm galvanised angle on all four corners, strapped with 19 mm PET strap at 1 m intervals. A 40 ft high-cube container takes 95–105 m² of 150 mm PIR wall panels (2.4 m wide × 11.9 m long) at 24 tonnes gross — weight-limited, not volume-limited.

Each bundle carries a waterproof label (150 × 100 mm) showing: SKU, core type, thickness, facing grade/colour, length, bundle ID, production date, shift code, and QR link to the digital test certificate pack. Private-label buyers supply their own label artwork in AI/EPS format (300 dpi, CMYK, 3 mm bleed) at least 10 days before first shipment; we run a label proof on the first bundle and hold photos for the run.

Freight risk note: Panels longer than 12 m ship on dedicated flat-rack or extendable trailer — standard container loading induces mid-span bounce that cracks the female joint return leg. If your project requires 13.5 m panels, budget for flat-rack sea freight or over-length road permits; the 15 % freight premium is cheaper than replacing 20 % of panels on site.

Site unloading is the buyer's responsibility unless DDP terms are agreed. We recommend a 2.5 t forklift with 2.4 m fork extensions and a spreader bar for bundles over 3 t. Panels must be stored flat, off-ground, under cover, and protected from UV — Colorbond® warranty voids if exposed film remains on site beyond 60 days.

Sample Request and Technical Review

Qualifying a second source means verifying the panel in your climate, on your structure, with your installers. We ship 300 × 300 mm corner samples (full build-up: facing, adhesive, core, joint profile) at no charge for thermal imaging, peel testing and fire lab submission. Full-size 1.2 m × 2.4 m trial panels are available at cost plus freight — these carry the same batch traceability as production panels.

Lead time for standard Colorbond® XRW / Permagard® stock colours is 15 working days from drawing sign-off. Custom coil, 316 stainless, or non-standard joint profiles add 10–20 working days. Minimum order for a private-label recipe lock is 2,000 m²; below that we run on our standard specification with your branding on the label only.
